Sway bar trouble . . .

    The first time I took my Mustang to the Silver States I had just put on a panhard bar from a very well know vendor. When I finished the race the panhard where it mounted to the body was even worse than yours, as it had ripped totally apart. When I called this vendor he told me that I had adjusted it wrong and the product had been used on many cars before without any issues. I tore it off and re-designed it myself and also re-inforced it with .125" metal.
    I am sure you set-up the bar while the cars weight was on the suspension and that the bar is parallel to ground, but are the links perpendicular to the bar and within 2/3 degrees of vertical. Just looking at the bracket that attaches the link to the frame looks like the load is pushing towards the rear of the bracket, not fully distributing the load evenly. Reinforcing the frame rail is good, but I would keep a close eye on that bracket. By reinforcing the rail you have now made the bracket the weak link. Personally I think this design is lacking some engineering on the structural side............IMHO
    The amount of load transfered from the bar to the links is pretty substantial and can certainly fatigue metal in a short time.
    I just put a sway bar on my 08 Dodge truck since I will be towing the Maverick quite a lot this year, and although the bar was made for the truck I had to do some re-engineering to get it fit correctly, bar being horizontal to the ground and end links perpendicular to the bar within 2 degrees.
    When something fails there is usually a reason behind it!.......IMHO
